
Watch a container being loaded at a bicycle plant in Guangdong and you’ll notice the cartons go in on their edges, tight as brickwork, each layer alternating direction. The forklift stays outside. Two loaders work inside the box by hand, sliding and wedging, and a forty footer fills over a long morning. Bicycles are one of the few products where the packing method is engineered as carefully as the product itself, and it’s the part first-time buyers underestimate most.
Freight is also where margin quietly hides. When you import bicycles from China, the gap between a well packed container and a careless one shows up as bent rims, scuffed paint and warranty claims months later. So this piece stays on the unglamorous side of the business: cartons, loading, damp air and batteries.
Assembly levels in plain words
Complete bikes normally ship in what the trade calls 85 percent assembly. The frame, drivetrain and rear wheel are built up; the front wheel comes off, the handlebar turns parallel to the frame, the pedals travel in a small taped bag wired to the crank, and the saddle drops or comes out. Your customer, or your local shop, finishes the job with basic tools.
Lower assembly levels exist for buyers who run their own assembly line, shipping frames and parts in dense packs. They load far more product per container, and they only make sense if you genuinely have the labour at destination. Most brand owners don’t, and shouldn’t pretend otherwise.
The carton is a piece of engineering
Open a good bike carton and you’ll find a small ecosystem: a plastic fork protector clipped between the dropouts, axle guards on the loose wheel, foam sleeves zip-tied along the frame tubes, cardboard shields over the derailleur, and a parts box wedged where the front wheel curves away from the frame. Everything smells faintly of fresh assembly grease. A cheap carton skips half of these pieces, and you can’t tell from a quotation line that reads “standard export packing”. Ask for photos of the packed carton, opened, before you approve production.
Carton strength matters as much as the padding. Bikes stack high in a container, so the bottom layer carries the weight of everything above it through six weeks of vibration. Double wall board is the floor, not the ceiling, for anything crossing an ocean.
Filling a container without crushing anything
Load counts depend entirely on carton dimensions, so treat any round number with suspicion until you’ve measured. A slim carton for a standard adult bike loads in the hundreds per forty foot high cube; fat tyre bikes, cargo bikes and boxed kids bikes each change the maths in their own direction. Floor loading on edge, without pallets, is the norm because it uses the height of the box. What you’re checking at loading time is simpler: dry container, no daylight through the roof, no loading in the rain, heavy cartons never on top of lighter ones.

Batteries change the rules
The moment an order includes e-bikes, freight becomes a regulated exercise. Lithium batteries are classed as dangerous goods, which means UN38.3 test summaries, safety data sheets, certified packaging and a forwarder licensed to carry them. Some carriers take batteries installed in the bike, some want them packed separately, and the rules differ by destination. None of this is a reason to avoid e-bikes. It’s a reason to choose the forwarder before production starts, not after the goods are ready, because the paperwork lead time is real.
Rust, damp and the long way round
A container crossing the ocean breathes. Warm humid air condenses at night, and bare steel finds it. Factories that ship a lot of bikes wrap chrome and fastener surfaces in VCI paper, drop desiccant bags into each carton, and grease exposed threads. Northern plants around Tianjin, the other big bicycle cluster, add an inland leg before the port, so their packing standards tend to be battle tested. Whichever region you buy from, put anti-rust measures into the packing spec in writing. It costs very little. Skipping it can cost the shipment.
Parts are a different shipment entirely
Bicycle parts ship dense and heavy: cartons of hubs, rims, cranksets and tyres, often many SKUs in one consignment. A few habits keep parts orders clean:
- One SKU per inner carton, labelled with your own part number, never just the factory’s.
- Tyres bundled and strapped, not folded tighter than the maker allows.
- Small greased parts double bagged so nothing weeps oil onto neighbouring cartons.
- A packing list that matches the invoice line by line, since mixed part shipments attract customs attention.
Classification also gets fiddly, because frames, complete bikes and components can carry different customs codes. Confirm the tariff codes and rates with your own customs broker before shipping; it’s their job and they’re better at it than any factory sales desk.

Freight questions bike buyers actually ask
How many bikes fit in a forty foot container?
There’s no honest single number. It swings with carton size, bike type and assembly level, from a couple of hundred slim-boxed adult bikes to far fewer cargo or fat tyre models. Get the exact carton dimensions from your factory and calculate it, or ask us to. Anyone quoting a count without asking your carton size is guessing.
Should e-bike batteries travel with the bikes or separately?
Both happen, and the right answer comes from your forwarder and your destination’s rules. Batteries shipped installed simplify receiving; batteries shipped separately can simplify the dangerous goods handling. Decide early, because the choice affects packaging, documents and sometimes which vessel the goods can board.
What actually stops rust on the way over?
VCI paper on bright metal, desiccant in every carton, greased threads, a dry container checked before loading, and no loading during rain. Simple, cheap and boring. The shipments that arrive rusty are nearly always missing one of those five.
